I have a question on travelling after I-485 application with a valid H1 visa but before AP and EAD. Does this travel impact I-485 application? If EAD or AP is approved before I return back, is that going to cause any problem?

Depends on what status you will return back.

Thats a good link, it anwered one of my other questions. Basically, I was thinking if my wife uses EAD, then I (principal applicant) am no longer in non immigrant status. But this says that only if I use my EAD, both of us will loose non-immigrant status.
My other question is this. If my wife uses EAD and we both are travelling outside US, during re-entry, I can enter with H1 and she can enter with AP? Is this something that usually happens, will the CBP get confused? txh1b any idea?

Both can enter on H1/H4 status if you have the visas. If not, one can enter on H1b and the other paroled in. There were instances when people reported that the officer asked them both to enter on parole. It is NOT a rule though. If you go to different counters, you can enter on whichever status you choose.
